Dhx 5.0 propedal knob issue

while cleaning my bike today, I unscrewed and removed the propedal knob to clean the dirt out. Now when I went to screw it back on it no longer sits flush to the body of the shock. It's like the two springs and ball bearings are pushing the knob up. I can push it down with my fingers, but when I screw it back on it just pops up again.

So what's going on here? I worked on this for a while and I've got nothing. I can add photos if needed.

TIA

So is it just the knob, or is the shaft moving up with the knob (and it is the smaller pp not the boost)?

Is the bolt bottoming/tightening? Detent bearings and springs clean and in the proper place?

Any chance you got some dirt up in the pocket in the knob that the shaft goes in so the knob is not sitting on the shaft correctly?

The shaft moves in and out with the knob. I can tighten the bolt and the springs and bearings are clean and in their homes.

I took the knob off to clean it, so there's no dirt anywhere on the knob.

This idea just dawned on me. Does there have to be pressure in the reservoir before I put the knob back on? Because, right now there's no pressure in the shock.

Here's a photo of the knob/gap:
you can see the gap between the knob and body, the ball bearing sitting in there, and also notice the bolt isn't flush with the top of the knob. The bolt in the photo is fully finger tightened.

Haha. We had the same results. Even with the set screw tightened the PP knob was "floating" on the BBs. We also run little to no pro-pedal so the knob was turned counter clockwise all the way. There is a lot of endplay on the exposed PP adjustment shaft:
out

in

Just turn the shaft all the way in, and make sure the milled key in the PP knob is oriented to fit the profile of the shaft, then use the set screw to pull the shaft into the cutout on the knob ...all the while keeping the springs and BBs steady.

Trying to push the adjuster onto the shaft doesn't work as well because of the shaft endplay, the shaft rotates as you tighten the set screw and becomes misaligned with the cutout in the knob.
Let us know if that helps.

I second BrooklynMachines finding, the shaft is a bit of a bugger to keep aligned while putting things back together, but seats just fine if you take care.

Thanks for taking the time and photos to look into that brooklyn.

I just tried this and it seemed to work. Although there's still a small gap between the knob and the body. Plus, now, when I turn the knob all the way counterclockwise it gets harder to turn for about the final 5 clicks. When it's on click 15, I can push the knob down to close the gap between knob and body. I don't think I could do that before.

I'm surprised no one actually figured out the issue.

The problem is that the shaft and knob interface is a little silly - because it provides two ways for the shaft to seat, and only one is correct. When oriented incorrectly, the shaft will still seat (making you think you did it right) but bottom out too early - resulting in the gap and play. The solution is to note that orientation, lift the knob off the shaft carefully, and reinstall it rotated 90 degrees. Lift the shaft up into the knob with the screw while you tighten it, otherwise the shaft may rotate again while you are tightening the screw and unfortunately the default way for it to seat again seems to be the wrong way.

If you did it correctly there should be no up-down free play, and minimal gap - no more than 0.5mm anyway at a rough guess.
