Yes, the rebound knob is different on the Demo Fox versions. I imagine FOX can switch the knob pretty easily for you, but you'd have to ask them.

Let me try to clarify.
The Demo is PF30 - which stands for "Press Fit" 30. It is also 83 mm wide.
The PF30 system uses the exact same size bearing as BB30 and puts the bearings in the exact same location. So it is compatible with BB30 cranks.

I agree, no one should have these kinds of issues with any expensive new product. We will do everything we can to make it right. I am happy to hear that the ride quality is making up for it at least.

There should be a little straddle clippy thing that snaps accross the cables underneath the shock link area. This is designed to keep the cables out of your tire. Is this missing on your rig perhaps?

It saddens me to tell you that the Vivid Air is officially NOT compatible with the new Demo.
Long story short, the stock Vivid Air does not have the adjustability in the air can orientation that we originally thought it did.
Let the flaming begin.

Demos are completely compatible with Fox 40. You just need to use the Compatibility Kit that come with all framesets, and be sure you ask for the newer bumpers.
