I have a set of HFX9 HDs and one of the levers has a bit of "forward" play in it. What is the dea? Is there any way to fix this? Most importantly, is it going to crap out on me?
Seems to be something that can happen to just about any disc lever. I have Hayes Mag's and after the hole in the lever (where the barrel that holds the adjuster screw) gets a little worn, you get the reverse play. Also, as the inside of the piston gets a little worn, it seems like the return spring is only strong enough to push it back ~99% of the way. Some play also develops at the lever pivot pin.

Hmmm...The odd thing is that i had a set of Mags for about 3 yrs and never had this issue. I have had these HFXs for about 1/2 a season of riding. I got a ton of vertical play in my old Hayes but never any on a horizontal.

Its a non-issue as far as I am concerned, but I have noticed that it is possible to hyperextend by levers by a couple of mm's at the end. Not worried about it though since it would come from prob .01mm's at the source. Its about as trivial a problem as having to add air to your tires.
James, the HFX9s (and new hfx mags) have a different master cylinder assembly than the older mags do. The new master cylinders have a c-clip and a washer that hold the lever in place. It IS possible to completely bend this washer and for the lever to come completely out of the master cylinder/lever assembly.
If you have forward play in the lever, your waher/c-clip assembly is most likely worn/bent. Go to a hardware store and buy new stuff, very common sizes, This should fix your troubles
This is a great feature, because no longer if you crash do you kill a very expensive master cylinder, all you have to do is replace the c-clip and washer.

Now I understand. That happened to me and I fixed it with no $, just time. I flattened the washer out, flipped it, and put it all back together. A second time when the washer was shot, I replaced it. Just make sure it is thin enough. Too thick and it will cause the piston to sit too far in, blocking an internal bleed hole. I made this mistake and was *&^%ing annoyed as hell until I figured out what had happened.
