Trace letter via a stencil. Use a dremel or chisels to gouge out relief. Paint cavity for contrast.

I saw some really nice signs on Perry Hill in Waterbury - asked around and it turns out that someone cranks them out on a CNC mill. Don't think I'll go that route. Freehand here we come.
if you have multiple bits i'd start with something small to get the rough shape, then switch to something larger

Have done nothing. However, a friend today came to lunch with stuff he made on his 3D printer. Interesting and I think a potential win.

I have a cnc plasma and could cut signs if you are interested...I do monkey deals, ie cheap/free for the good of the cause. If they are small enough to fit in a flat rate USPS box it would be cheap to ship and you could handle mounting.

Pretty easy if you want text/logos/whatever.
This style is the easiest, with letters just cut out from the sign. You could easily screw it to painted wood to make the letters pop, or a million other things for various mounting or painting or anything else you could want to do.

I installed this sign post yesterday, but I didn't make it the park foreman did. I can ask what he uses for a template when I meet with him later this week.
