I've got an '03 Sherman Firefly thats acting a bit funny. Its about a year old and its been used pretty hard.

On a hard compression you can feel a slight clunk when the TPC kicks in about 1/2 through the travel when the compression gets firmer. When the fork was new it was a smoother transition and you couldn't feel/hear the clunk.

2 separate mechanics who are both kickin' suspension guys have said that this is the way TPC+ works, it kicks in firmer compression on a hard or fast hit. But I swear it was butter smooth until about 2 months ago when then problem showed up.

I just changed the oil, and the problem is still around. The old oil looked good and clean - and yes, its set at the right level.

Anyone know if I'm on crack and its working fine, or if I should try to warranty the TPC+ cartridge?

Sounds normal. Turn your compression damping all the way down. If it still happens, you might have a problem.

has the temperature affected the fork? I know that sounds rediculous but it seems like the only thing that could cause that to happen is if for some reason the tolerances between the damper and the wall of the tpc chamber had changed slightly. If you were riding in significantly colder weather now than you have previously perhaps the metal is contracting slightly.

Try draining the oil out and cycling the fork and see if it still happens, it may be a mechanical collision inside the fork which would be a warranty issue.
